New Guitar Project

Ray, we will get you fixed up and you will learn a valuable lesson. How to do our best to avoid this in the future but if it does happen, then how to fix it and make it so no one ever even sees a flaw.

I am inclined to agree with Dave at this point.
I believe it was DonO who suggested straight edges and run router in there to clean up the edges. From your pics, I think I might try it with striaght edge right up tight to each end of the circles and run a razor knife down the stright edge to clean up the wiggles.

Dave said to get another piece of cover and fab up your own precise fit one. I agree.

Ray, you don't have to do this, but if it were my guitar and I wanted it perfect, I would likely wind up making my body a little thinner by sanding or planing off the entire pack until it is flush with that shelf inside the cavity including most of that wayward router dug out slipped spot.

Then I would get my pattern I made from my practice runs,, and stick it over the area and basically rout my recess all over again.
That is doable. It sounds tiring though!!

When I originally made mine, I made it so that a sixties Gibson brass cavity shield would fit inside of it.

I won’t use it for this build, but I am thinking of one of my future ones. The beauty of templates are, once they’re made... you always have them.

I'll add, RVA is doing some brave stuff here, and putting all on show - I'm impressed (it looks petrifying!). There are so many different ways I could totally f@%$ that up. This project will end well.
Thanks Mr. G. It is a bit nerve racking knowing that I will be posting pics shortly after each event - performance through pressure. Posting that cavity was downright painful!! However, an honest history is the best part!
